I recently designed a letterhead for a client of mine thinking that he would be taking the file to get printed. Now he tells me he wants to bring it into Word and print it from there. Well, problem #1 is I designed the file in Quark. Problem #2 is that I have a Mac and he has a PC. I don't really know my way around Word enough to think of a solution. Can anyone help? I hope so. This guy keeps e-mailing asking when I'm gonna fix the "unworkable format".

Sorry to say this but you may need to recreate the design...and on a PC.
Another option: create a pdf file of it and give him that to place in the background of a word document. I think it would be reasonable for you to ask for additional compensation since he changed the terms of your agreement on you. "e"
